The bulkhead is the one rot job that decides a restoration budget. How we judge repair against replacement.
Everything on a Defender bolts to the bulkhead, and water gets into it from four directions: the windscreen seal, the vents, the door tops and the footwell seams. It is the single component that turns a tidy truck into a project, and it is the one people are most optimistic about.
Lift the carpets and press the footwell corners. Open the vent flaps and look at the frames from inside. Get under the windscreen and check the top rail where the seal sits. The bottom corners of the A-posts are the tell: if they are soft, the water has already been sitting inside the box section for years.
Footwells and A-post bottoms are available as repair sections and are a normal, honest fix on an otherwise sound bulkhead. Once the vent frames and the top rail are gone as well, you are cutting and welding more than you are keeping, and a galvanised bulkhead stops being the expensive option and starts being the cheap one.
Photograph and label every loom plug, earth and pedal-box shim before anything comes off. The welding is the short part of a bulkhead job; putting it back together correctly is where the days go.
Whatever you fit, seal it properly and get cavity wax inside the box sections while they are open — that access never comes back. Replace the windscreen seal rather than reusing it, and clear the vent drains every autumn. A bulkhead that stays dry lasts decades; one that does not lasts about five years.
Nobody regrets the cavity wax. Everybody regrets the second bulkhead.
